What it is (Concept)

A one-piece mailer is a corrugated box made from one die-cut sheet with a single flip-top lid. You fold along the scores and tuck the lid’s self-locking tab(s) into slots—no tape needed in most cases.
It blends protection with a smooth unboxing experience, perfect for DTC shipping, subscription kits, small apparel, and 3C accessories.

 

Why it works (Structure Highlights)

One sheet, quick fold
Supplied as a single die-cut blank. Fold the scores → close the lid → tuck the tab—done. Fast to learn, fast to pack.

Self-locking lid = less tape
The lid’s tongue/lock tab clicks into a front slot, creating a mechanical lock. For higher tamper resistance, add a brand seal.

Rolled/turned edges (optional)
Doubling the edge layers stiffens corners and improves crush resistance in transit.

Dust flaps
Inner flaps cover side gaps, keeping debris out and preventing small parts from slipping.

Materials & Sizing

Flutes

E flute (≈1.2–1.8 mm): finer look, crisp creases, better print detail—great for lighter items and subscription boxes.

B flute (≈2.5–3.5 mm): higher compression strength for heavier loads or longer routes.

E+B double-wall: presentation + strength for heavier or higher-value products.

 

Liners

Natural kraft: hides scuffs, strong eco vibe.

White kraft: higher print contrast—ideal for bold colors and fine graphics.
Typical liners: 125–175 gsm (increase for heavy items).

 

Giving the right size

Provide internal dimensions first (L × W × H, mm). Add 2–5 mm clearance each side for trays/wraps.
Note: rolled edges and lock slots eat a little headroom—confirm effective internal height during sampling.

 

Variants

Standard one-piece — flip-top + front tuck tab; covers most direct-ship needs.

Easy-open (tear strip) — a built-in tear tape along the lid edge; no knife/scissors needed.

Experience & security: want “pull-to-open” → tear strip. Need tamper resistance → dual locks + seal.
